DIY Mickey Ears Caps

For our very first family trip to Disneyland DIY Mickey Ears Caps were perfect to pull double duty for sun protection and providing that extra Disney magic. Choose a Disney Inspiration
Choose a favorite Disney character, movie, or theme to inspire the cap’s design. My daughter requested Snow White and she was very specific about having a blue cap to go along with the design. Of course my son is all about Avengers and wanted Ironman and Dead Pool. It completely baffles me as to how he has even heard about Dead Pool because he has definitely not been allowed to watch the movie. My husband had no choice in the Moana themed cap that was produced for him. His only request was that his cap be as simple as possible. I had the inspirations chosen prior to buying the caps so that I could buy the appropriate colors, but I definitely didn’t yet have a firm idea or plan as to what exactly I was gonna do until later.
Buy caps
Baseball caps are expensive, so if you have some old ones lying around that can be upcycled you could save a bunch of money by using them when making this project. The caps used were bought brand new from AliExpress for super cheap with FREE shipping, just click the link below. Remember to allow for extra shipping time with AliExpress as products are shipped direct from the manufacturer in China.

Cut Out Ears
Each cap requires 4 ear shapes to be cut out in the desired color (2 for each ear). The designs for the caps were made with the Cricut Maker using design space as below. The maker cuts fabric and felt with a cool rotary blade. The 3D bow is a free cut pattern that comes with the machine. The Marvel Avengers cartridge was a previous purchase, which came with the Iron man design. Dead Pool’s symbol was made with free images pieced together. Once my design was planned out the different colored fabrics were loaded into the machine one at a time to be cut. Of note, the Ironman design was cut out of card stock because it was too intricate and it fell apart when cut out of the black felt.
Making the ears can definitely be done by hand. Use the template below and cut out 4 for each cap to get 2 ears. Ear template dimensions are 3.6″ x 4.2″.
Glue/Sew and Stuff
The next step is to glue or sew the ears together. Attach the edges together so the ears can be turned inside out, like a pocket. I used a hot glue gun, thus my ears were imperfect when turned inside out. Sewing them together would give a much cleaner look, or maybe next time making sure the hot glue application is more even. Then stuff the ears with foam and batting. Some of the ears have both foam and batting, while the Moana ones only have batting and there isn’t really a visual difference between the two when done.
Attach Ears
Using lots of hot glue from a glue gun the ears are attached on the top of either side of the cap. I eyeballed their placement on the cap’s horizontal center line.
Add Embellishments
Embellishments were added last, again with a trusty hot glue gun. The Snow White cap got the red and yellow shapes cut out previously, some small white gems, and the cut out bows. Ironman and Dead Pool were glued on the red cap ears. Fabric Moana and Maui pictures were cut out by hand and glued on. Extra leaves, a sea shell, and raffia decorated the other ear on the Moana cap. The sky’s the limit when adding embellishments! Each cap had the owner’s name ironed onto the back in heat transfer vinyl. These DIY Mickey Ears Caps would have had much more bling and extras if there had been more time prior to the trip to keep adding to them. Oh well, I can keep adding to them for next time.
